About the Customer
A leading precision manufacturing enterprise, this organization provides end-to-end solutions spanning process design, engineering, manufacturing, testing, and the supply of high-quality precision products and assemblies. Its diverse business offerings fall into two primary segments:
(a) Aerospace – which includes precision products manufactured for aerospace and defence applications
(b) Automotive and Industrial – encompassing components used in clean internal combustion engines, fuel injections, transmissions, hydraulics, industrial systems, agriculture, and legacy automotive platforms.
With global customers across industries such as aerospace, defence, Clean Powertrain, power tools, material handling, marine, hydraulics, locomotive, and electronics, the organization is well-equipped to deliver precision at scale.
It operates 11 advanced manufacturing facilities located in Bangalore, India. These units are certified to meet international benchmarks including IATF 16949, AS 9100 Rev. D, NADCAP for Non-Destructive Testing (NDT) and welding, ISO 14001, and ISO 45001—demonstrating excellence across quality, environmental, and safety systems.
Customer Challenge
The enterprise faced operational inefficiencies and data utilization challenges, primarily stemming from limited digitalization and an inability to extract actionable insights from its shop-floor CNC machine data.
Business Challenges
Lack of real-time anomaly detection resulted in reactive maintenance practices and unplanned downtimes.
Manual observation-based processes led to inconsistency across shifts and operators, affecting production quality.
Inadequate visibility into key metrics such as idle time, machine utilization, and shift-wise performance hampered process optimization.
Absence of actionable insights from CNC data prevented proactive decision-making and quality improvements.
Technical Challenges
CNC machines were generating high-frequency telemetry (e.g., temperature, vibration, power draw), but the data lacked structure and contextual tagging for downstream analysis.
ML model deployment and operationalization (MLOps) for predictive maintenance was non-existent, requiring end-to-end pipeline orchestration.
No existing architecture to support low-latency ingestion, transformation, and scoring of real-time machine data streams.
Manual reporting made it difficult to convert raw data into consumable insights for non-technical stakeholders.
Alerting mechanisms was basic and could not distinguish between high-severity and low-severity events, limiting effective triage.
Risks and Impact if the challenge were not addressed
Failure to resolve these challenges would have exposed the organization to significant operational inefficiencies and long-term risks:
Increased Unplanned Downtime
Without real-time telemetry analysis and predictive maintenance, machinery failures would continue to occur unexpectedly, resulting in lost production hours and increased emergency
maintenance costs.
Quality Degradation
Inconsistent inspection practices and the absence of machine-driven insights would contribute to higher defect rates, rework, and diminished customer satisfaction, undermining the organization’s reputation.
Escalating Maintenance Costs
Reactive maintenance and manual monitoring increase the total cost of ownership due to over-servicing or component failure before planned maintenance.
Low Operator Productivity and Morale
Operators and engineers would continue to rely on manual logs, Excel sheets, and siloed observations, leading to inefficiencies, low accountability, and diminished workforce effectiveness.
Inability to Scale Digitization Across Plants
Without a cloud-native and scalable solution, insights and improvements couldn’t be replicated across the company's multiple facilities, limiting the return on digital investments.
Lack of Compliance and Traceability
The absence of automated event logging and audit trails could lead to gaps in traceability, impacting internal quality certifications and external regulatory audits.
Missed ESG and Sustainability Goals
Unoptimized energy consumption and unmonitored machine performance would hamper initiatives around energy efficiency, carbon footprint reduction, and sustainability reporting.
